Introduction

The customer is a manufacturer of rail-mounted overhead cranes used in bicycle painting production lines. These custom monorail cranes carry bicycle frames through the painting process for spray coating.

To improve workplace safety and reduce installation time, the customer wanted a wireless control solution. Eliminating communication cabling helps simplify deployment and avoids challenges associated with operating equipment in environments where sandblasting can generate abrasive dust and debris.

Challenges with the Existing ZigBee Solution

The customer previously used ZigBee wireless technology in the production facility. However, communication delays and interruptions occurred whenever the overhead crane was operating, preventing the crane from stopping accurately at the intended position.

The issue was traced to interference between the crane motors and the ZigBee devices, which operate on the commonly used 2.4 GHz frequency band.

Solution

This case study demonstrates how ICP DAS USA’s RFU-433 wireless control solution provides reliable communication for overhead crane operations in bicycle painting production lines. By using RF technology designed for industrial environments, the system enables stable remote crane control without signal interruptions, resulting in improved positioning accuracy and operational reliability.

ICP DAS USA’s Wireless Control Solution for Overhead Cranes

The solution consists of two components: the ground-side control system and the overhead crane system.

On the ground side, a PLC sends control commands to an RFU-433 wireless modem via RS-485 (Modbus RTU) communication. The RFU-433 then transmits the data over the 433 MHz ISM (Industrial, Scientific, and Medical) frequency band to a second RFU-433 modem installed on the overhead crane.

The receiving modem forwards the commands to an M-7055-NPN-G eight-channel isolated DI/DO module, which controls crane movement and operation. This wireless architecture eliminates the need for communication cabling while providing reliable control and communication between the PLC and the crane.

Reliable Wireless Control with RFU-433 and M-7055-NPN-G

The M-7055-NPN-G isolated DI/DO module supports up to eight digital input/output channels and can monitor signals from multiple devices. Each digital output channel supports loads up to 700 mA and includes configurable power-on and safe-state settings for enhanced system reliability. In this application, the module is installed on the overhead crane to control crane operation.

The RFU-433 wireless modem converts RS-232/RS-485 communications to the 433 MHz ISM frequency band, enabling reliable long-range wireless data transmission. Under line-of-sight conditions, it supports communication distances of up to 1,000 meters at 9,600 bps.

For demanding industrial environments, the RFU-433 allows users to reduce the wireless baud rate to as low as 650 bps, improving noise immunity and resistance to interference. It also provides 16 selectable wireless channels and 8 group IDs, helping prevent interference between neighboring wireless networks.

In this solution, an RFU-433 modem on the ground receives control commands from a PLC and wirelessly transmits them to an RFU-433 modem mounted on the overhead crane. The crane-side modem then communicates with the M-7055-NPN-G module via RS-485 (Modbus RTU), enabling reliable control of crane operations.
